Market Snapshot

The RV wall is a foam sandwich, and that one fact organizes this whole lens. A laminated towable sidewall is a sheet of continuous-cast fiberglass, a block of extruded or expanded polystyrene, and a sheet of lauan or thermoplastic composite, glued together in an aluminum frame under a pinch roller or a vacuum press. The foam is not insulation stuck into a wall. The foam is the wall. It carries the shear between the skins, holds the flat face that keeps the fiberglass from telegraphing, sets the R-value on the sticker, and decides whether the wall survives the first roof leak. The company that sells that block is a structural supplier, and it should sell like one.

North American RV wholesale shipments run in the range of 330,000 to 350,000 units a year after the correction from the 2021 peak. Roughly four out of five of those units are built within a short drive of Elkhart, Indiana, and nearly all of the towables among them are laminated. Each one carries two sidewalls, a roof, a floor, and on most floor plans one to four slide-out boxes, all foam-cored. Add a mattress or two, a sofa, a dinette, a rooftop air conditioner gasket, and a hundred feet of seal tape, and the foam content of a single travel trailer runs to several hundred board feet of polystyrene and a few dozen board feet of polyurethane before anyone counts the appliances.

Powersports is the other half of the lens and it buys differently. Polaris, BRP, Kawasaki, Honda, Yamaha, Harley-Davidson, and Textron do not buy foam. They buy seats, and the seat foam arrives already molded onto a pan under a vinyl cover from a seating Tier 1 that owns the tooling and the formulation. The volumes are large, on the order of a million powersports units a year across ATVs, side by sides, snowmobiles, personal watercraft, and motorcycles, but the foam supplier facing the OEM is Milsco or a peer, not a polyol producer.

The supply base splits along the same line. Polystyrene board comes from three building-products companies, Owens Corning, DuPont, and Kingspan, whose RV business is a rounding error on their construction volume and who sell to Elkhart through the same distributors that serve the housing market. Polyurethane cushion and seat foam comes from Carpenter, FXI, and Woodbridge, who are bedding, furniture, and automotive companies first. Seal and gasket foam comes from Armacell, Sekisui Voltek, and Rogers, who are automotive and appliance companies first. Nobody in the supply base is an RV foam company. That is the opening, and it is also the reason so few have taken it.

How the Supply Chain Is Structured

The tiers in this lens follow the composites report with one important change: the foam supplier almost never sells to the OEM, and on the RV side it usually sells to one of two companies.

Thor Industries and Forest River build a majority of North American RVs between them. Some of their subsidiaries laminate walls in house, and Winnebago and Grand Design do the same, but the larger share of laminated sidewalls, roofs, floors, and slide-out boxes across the industry comes out of Lippert and Patrick Industries plants. Lippert builds furniture and mattresses under its own brands as well. Patrick builds panels, foam-cored cabinet doors, and furniture components, and its distribution arm sells foam board, seal tape, and lamination adhesive to the OEM lines that laminate for themselves. So the foam board supplier has two large customers and a handful of OEM lamination plants, and every one of them is within Elkhart County or an hour of it. The buying decision on polystyrene board is made by a Lippert or Patrick purchasing manager against a lamination line spec, not by an RV brand.

Tier 1 in this lens is therefore the company that puts foam into a finished assembly before the OEM sees it. Lippert and Patrick for walls, roofs, floors, slide boxes, doors, and furniture. Williamsburg Furniture and its Nappanee peers for sofas, recliners, and dinettes. Carpenter and Denver Mattress for the mattress that goes on the bed. Airxcel and Dometic for the rooftop air conditioner that arrives with its own foam gasket and the refrigerator that arrives foamed in place. Milsco for the powersports seat. None of them makes foam chemistry; all of them cut, mold, or buy foam and sell an assembly.

Tier 2 is where the foam is actually made, and it splits three ways. The board makers, Owens Corning, DuPont, and Kingspan, extrude polystyrene in building-products plants and sell RV board as a cut-to-size sideline. The polyurethane pourers and fabricators, Carpenter, FXI, and Woodbridge, run slabstock and molding lines for bedding, furniture, and automotive and serve RV cushion and seat demand out of the same plants. The engineered-foam producers and converters, Armacell, Sekisui Voltek, Zotefoams, Rogers, and UFP Technologies, make and die-cut the closed-cell seals and gaskets. Foam Supplies sits between Tier 2 and distribution as a polyurethane systems house selling formulated pour-in-place chemistry to appliance and floor pourers.

Tier 3 is Dow, BASF, Covestro, Huntsman, and Wanhua for the polyols and isocyanates under every polyurethane part, and Owens Corning again as the styrene-to-board integrator. None of them sells to an RV company.

Distribution matters more here than in the composites lens because so much of the seal and cushion foam is bought by small furniture shops and accessory makers. Patrick is the largest RV foam distributor by a wide margin. Foam Supplies distributes polyurethane chemicals to the small pourers. Rogers Foam and the regional foam fabricators stock polyurethane buns and PE rolls for the furniture and seat shops that do not buy a truckload at a time.

OEM Landscape

Fourteen OEM sourcing organizations sit in this industry, the same fourteen the composites report carries, and they fall into three buying patterns.

The Elkhart towable OEMs, Thor through Jayco, Keystone, Heartland, and Dutchmen, Forest River across its dozens of brands, Grand Design inside Winnebago, Alliance, and Brinkley, buy laminated walls, roofs, floors, slide boxes, furniture, and mattresses as assemblies. The foam is inside the assembly when it arrives. Where a Thor or Forest River subsidiary laminates its own walls, it buys polystyrene board from Patrick distribution or direct from a board maker, and it buys furniture and mattresses finished. Nobody at a towable OEM writes a foam specification beyond the R-value on the brochure and the thickness of the frame cavity.

The motorized OEMs, Winnebago, Newmar, Tiffin and Thor Motor Coach inside Thor, REV Group, and the Class B converters, are more involved. Class A floors are foam-filled steel structures poured in house or by a systems house, cab headliners and dash acoustics are bought from automotive-style suppliers, and the chassis cab on a Class C brings its own automotive seat and acoustic package. A motorhome is a motor vehicle under FMVSS 302, so every foam in the occupant compartment has a flammability certificate behind it, and the engineering department knows what foam is in the coach.

The powersports OEMs, Polaris, BRP, Harley-Davidson, Kawasaki, Honda, Yamaha, Textron Specialized Vehicles, and Club Car, buy seats, grips, cab roofs, and cargo liners as parts, on drawings, with a PPAP or an equivalent, from Tier 1s that own the foam tooling. The OEM specifies the seat, the durability test, the vinyl, and the water intrusion test; the seating supplier chooses the foam system with its polyurethane supplier. A foam producer wanting Polaris volume calls on Milsco, Woodbridge, or the seat plant in Mexico, not on Medina.
