Harness Components
  • Terminal and contactDOMINANT

    Terminals are stamped from copper alloy strip and plated, and this is the single highest-count part in the vehicle at several thousand per unit. The base metal decision is a balance between conductivity and spring temper: a terminal is a spring contact as much as a conductor, and it has to hold contact normal force for fifteen years without stress relaxing. Tin plating is the volume default at a few cents per thousand; gold plating is reserved for low-current signal contacts where a tin oxide film and fretting corrosion would raise resistance enough to matter. That plating decision, not the base metal, is where the cost and the warranty exposure actually sit.

  • Shield braidDOMINANT

    Copper braid is the default shield on high-voltage and high-speed cable because it has the conductivity to carry interference to ground and the flexibility to survive the routing and the vibration without a strand fatiguing open. Termination is the whole engineering problem: the braid has to make a full circumferential connection at a backshell at both ends, and a shield grounded at one end or terminated by a pigtail is a shield that fails its emissions test.

  • Junction blockCOMMON

    The integral busbar inside a junction block is stamped copper, and its geometry is the reason the block is a molded part rather than an assembly: the busbar is insert-molded into the housing, which is what removes the splices and the labor they represent. That insert molding step is also why a junction block is a Tier 2 component and not something an assembler makes on its own board.

    The busbar architecture inside a distribution box is stamped copper, insert-molded or assembled into the housing, and it is the part of the box that actually distributes. Its cross sections are set by the highest continuous load in each branch, which is why an EV distribution box is a physically different object from an internal combustion one even when the housing looks similar.

High Voltage Harness
  • HV battery cableDOMINANT

    High-voltage cable carries the largest conductor cross sections in the vehicle, commonly 25 to 95 square millimetres, and therefore the largest concentration of copper mass. That makes it simultaneously the most attractive target for aluminum substitution and the one where the termination stakes are highest: a high-current joint that degrades does not merely open a circuit, it heats. Copper holds because its crimp behaviour at those sections is thoroughly characterised and aluminum's is not.

  • HV inverter and motor cableDOMINANT

    The inverter to motor run carries the highest currents in the vehicle over the shortest distance, which inverts the usual tradeoff: mass barely matters and joint integrity matters enormously. Copper wins without argument, and the interesting engineering is in the strand construction, because the cable has to bend into a packaging envelope measured in tens of millimetres while carrying hundreds of amps.

  • Flexible busbarDOMINANT

    Flexible busbar is copper because the whole point of the part is to carry high current in a flat section that can be formed to a path, and copper is the only conductor with both the conductivity and the formability to be laminated, stacked, or folded into a pack without cracking. It is replacing round cable inside packs and between pack, junction box, and inverter because a flat conductor packages into the gaps a round one cannot use, and packaging density is the whole battle inside a pack.

  • Charge inlet harnessCOMMON

    The inlet contacts are copper alloy, plated, and they are the single most cycled high-current interface on an electric vehicle. Contact resistance at this joint is the direct cause of the heating that limits charge rate, so plating choice and contact normal force here have a bigger effect on the customer experience than anything else in this lens.

Low Voltage Harness
  • Engine harnessDOMINANT

    Copper is the conductor and it is not a design choice, it is the baseline every alternative is measured against. In the engine bay the case for it is strongest: the temperature swing is the worst on the vehicle, the vibration spectrum is continuous, and a terminated joint has to hold its resistance for fifteen years through both. Copper's combination of conductivity, ductility for crimping, and predictable crimp metallurgy is what makes that joint boring, and boring is the entire specification. Substitute aluminum here and the failure mode is not conductivity, it is a creeping, oxidizing crimp interface that reads fine at end of line and opens at year six.

  • Body harnessDOMINANT

    The body harness is the longest assembly in the vehicle and therefore the biggest single copper buy in it, which makes it the place aluminum substitution is attempted first and the place a copper price move is felt hardest. It is also the harness with the most terminations, so the reliability argument for copper compounds: a one in a million crimp failure rate is a different number when there are four thousand crimps per vehicle.

  • Door harnessDOMINANT

    The door harness crosses a hinge, which means a section of it flexes a hundred thousand times over the vehicle life. Copper's fatigue behavior in fine stranded constructions is what makes that survivable, and the flex section is usually specified with a higher strand count and a smaller strand diameter than the rest of the harness for exactly that reason. This is the one place in the vehicle where the conductor is chosen for mechanical fatigue rather than for conductivity.

  • Instrument panel harnessDOMINANT

    The IP harness has the highest circuit density in the vehicle and the shortest runs, so copper's advantage here is packaging rather than cost. A smaller cross section carries the same current, and in a space where the harness competes with HVAC ducts, the airbag, and the steering column for volume, the conductor that lets the bundle be thinner wins outright.

  • Roof harnessDOMINANT

    The roof harness is thin, light, and increasingly full of sensing and antenna circuits rather than power, so the copper content is modest and the conductor decision is dominated by gauge minimums rather than by current. It is the harness where the smallest practical wire size, typically 0.35 or 0.22 square millimetres, is actually used, and where any further downsizing runs into handling and crimp strength rather than into ampacity.

  • Seat harnessDOMINANT

    Seat harness copper carries the highest continuous current of any interior circuit, because seat heating is a resistive load running for long periods and power adjust motors draw hard in short bursts. It is also the harness most likely to carry an airbag squib circuit, which brings its own shielding, twisting, and connector requirements independent of gauge.

Metal Roofing
  • Standing seam roof panelCOMMON

    Copper is the premium substrate and the only one in this family sold without a paint warranty, because it has no paint. It weathers to a patina the owner is buying on purpose, it lasts longer than the building, and it costs several times a coated steel panel. It appears on institutional, ecclesiastical, and high-end residential work and on historic restoration where nothing else is allowed. The practical constraints are galvanic: copper runoff stains and attacks aluminum, zinc, and galvanized steel downstream, so a copper roof forces copper or stainless flashing, gutter, and fasteners through the whole assembly.

  • Metal shingle and tile panelCOMMON

    Copper shingle and copper tile exist as a restoration and luxury product, stamped in small runs, and they are priced accordingly. The reason to keep it in the matrix is that it is the only roofing product in this lens where the buyer is indifferent to a coating warranty, because there is no coating. That inverts the whole commercial logic of the category and it is useful to see the exception clearly: strip out the coating and this becomes a pure metal business with a pure metal price, and the coil coater tier disappears from the value chain.

  • Roof flashing and trimCOMMON

    Copper flashing is specified on its own merit, not only under copper roofs: it forms and solders beautifully, it lasts indefinitely, and a soldered copper valley or chimney pan is the assembly a restoration architect will insist on when nothing else has held. Soldering is the real differentiator, because a soldered joint is continuous where a sealed lap depends on a sealant with a service life shorter than the roof. The cost is craft labor that is getting harder to find, and the galvanic discipline that copper imposes on everything downstream of it.

  • Formed gutter and downspoutCOMMON

    Copper half-round gutter with soldered joints is the high end of rain dispersal, sold on appearance and on a service life that outlasts the roof it hangs from. It is formed in a shop, not on a truck, because the joints are soldered and the fabrication is craft work. The premium is large enough that it functions as a signal rather than a performance decision, and it carries the same galvanic discipline copper always does: copper gutter demands copper hangers, copper straps, and copper or stainless fasteners, and a galvanized screw in a copper gutter will fail first.

  • Snow guard and retention railCOMMON

    Copper snow guards exist only to be installed on copper roofs, and that is the whole rationale: a galvanized or aluminum clamp on a copper roof creates a galvanic cell at the one point on the roof designed to stay wet the longest, under accumulated snow. The same logic drives copper or stainless fasteners, straps, and pads on those roofs. It is a small family and it is a clear illustration of a rule that governs this entire lens: on a metal roof, every accessory has to be compatible with the panel metal, and the accessory market is therefore fragmented by substrate.

  • Rigid PCBDOMINANT

    Electrodeposited copper foil, 0.5 oz to 2 oz, is the conductor on every layer; nothing else combines the conductivity, etchability, and plating compatibility at the price.

  • Flex PCBDOMINANT

    Rolled-annealed copper foil is preferred on dynamic flex for its grain orientation and fatigue life; ED foil is used on static flex to save cost.

  • HDI PCBDOMINANT

    Thin 1/3 oz and 1/4 oz foils allow the 3 mil lines and spaces HDI demands without over-etching; plated microvia fill is copper as well.

EMI and Shielding
  • Shielding foil tapeDOMINANT

    Copper foil tape with a conductive acrylic adhesive is the field repair and the production shield at once: it solders, it conforms, it terminates a braid, and it closes a seam nobody designed a gasket into. 1 to 3 mil foil is the range, and the adhesive being conductive is what makes the seam continuous rather than capacitive.

  • Grounding and bonding tapeDOMINANT

    A narrow tinned copper or copper-braid tape is the cheapest legal ground path between a shield, a display frame, and a chassis when there is no room for a screw. Tin plating is not cosmetic: bare copper oxidizes and the contact resistance walks upward over the product life.

Enclosure Sealing
  • EMI shield tape and gasketCOMMON

    Copper and aluminum foil tape with a conductive adhesive is the cheapest shielding available and it is used everywhere a seam needs continuity rather than a gasket: cable shield terminations, enclosure seams, and field repairs. The part that separates a real product from a hardware store roll is the adhesive, which has to be electrically conductive through its thickness and stay that way after thermal aging. Most foil tapes are not, and the failure is silent until an emissions test fails.
