    Under the carpet backing on most vehicles sits a heavy layer: a filled polymer sheet, loaded with barium sulfate or calcium carbonate to a surface density of one to four kilograms per square metre, whose entire function is mass. Acoustically it is a barrier, not an absorber, and it works by being heavy in exactly the places the noise transmission analysis says to put mass. It is the single heaviest acoustic item in the vehicle, which puts it in permanent tension with every weight target, and the whole argument for dissipative nonwoven systems is that a well designed absorber can let you delete some of it.

    Fused silica at 50 to 70 percent is what pulls the epoxy CTE down near the solder and the board, and the filler particle size caps how fine a gap the material can flow into. Filler is also why underfill is abrasive to dispensing needles and why no-flow and wafer-level variants exist.

    Conductivity is bought, not designed: alumina, zinc oxide, and boron nitride loadings of 60 to 85 percent by weight are what take a silicone from 0.2 to 6 W/mK, and the filler is the majority of both the cost and the abrasion the dispensing equipment has to survive. Boron nitride buys conductivity per unit viscosity, which is why premium grades use it.

    Zinc oxide and alumina are the volume fillers; silver and aluminum loadings buy another 2 to 4 W/mK and are used in enthusiast and high-power applications where electrical isolation is handled elsewhere. Filler particle size sets the minimum bond line, so a finer grade is not automatically better.

    The filler package is what makes a high-temperature silicone high-temperature. Iron oxide and other thermal stabilisers at a few percent are the difference between a sealant that survives repeated pyrolytic cycles and one that reverts, and the filler is a formulation decision at the Tier 2 rather than anything a buyer sees. It is listed because the datasheet temperature rating is a filler claim, and asking what is behind it separates suppliers quickly.

Thermal runaway propagation resistance is a UL 9540A requirement, not a preference, so this part exists because the test exists.

    Calendered mica sheet and mica paper is the incumbent cell-to-cell and pack-lid barrier: it is inorganic, it does not burn, it holds mechanical integrity at temperatures where every polymer in the pack has gone, and it is inexpensive. Its weakness is thickness. Mica needs section to deliver thermal resistance, and section is stack height in a pack sold by energy density, so the whole category is a fight between what stops propagation and what fits. This is the most consequential material in a battery energy storage system and the newest commercial category in this atlas.

    The silicone is the carrier. The filler is the product. Thermal conductivity in a gap pad comes from a high loading of alumina, boron nitride or aluminum hydroxide, and the loading is most of the cost and all of the performance. Above about three watts per metre kelvin the loading gets high enough that the pad becomes abrasive to dispensing equipment and stiff enough to start pushing back on the cell, which is the engineering wall this category runs into. A supplier who can hold conductivity while dropping modulus has something genuinely differentiated.

    As with a gap pad, the conductivity is filler and the carrier is a delivery system. Phase change materials run at the low end of the conductivity range, roughly one to four watts per metre kelvin, because the loading that would push them higher also raises the softening point past where the part actually operates. That ceiling is why phase change lost the cell interface to silicone gap filler and kept the electronics.
