    Aluminum conductor is a genuine and growing presence on long underbody high-voltage runs, where the mass saving is largest and the terminations are few, fixed, and factory-made rather than field-serviceable. The economics are compelling: roughly a third of copper's mass for the same current at a larger section, at a fraction of the metal cost. The obstacle has never been conductivity, it is the bimetallic joint, and the programs that have shipped it did so with ultrasonic welding or a proprietary friction process rather than a conventional crimp.

    Aluminum busbar is real inside battery packs, where the run is short, the joints are welded rather than bolted, and the mass saving goes directly against the vehicle's heaviest subsystem. It is a more credible aluminum application than round cable is, precisely because a welded flat joint sidesteps the crimp reliability problem that has held aluminum conductor back everywhere else.

    Aluminum curbs are specified where weight matters on a long crane pick or a weak deck, where the roof is coastal, and where the curb supports equipment on a building with an aluminum or stainless envelope. Aluminum also welds and forms readily in a small shop, which suits the fabricator base. The penalty is stiffness: an aluminum curb of the same gauge deflects more under the equipment load and the wind load on the unit above it, so the fabricator either goes heavier or adds internal reinforcement, and the weight advantage partly disappears.

Metal Roofing

    Seamless aluminum gutter is the clearest illustration of what this industry is. A contractor arrives with a coil of prepainted aluminum on a truck, runs a roll forming machine mounted in the truck bed, and forms a single continuous length of K-style gutter to the exact run of the house with no joints except at corners and outlets. There is no factory, no inventory, and no part number. The material decision is made by the contractor from what is on the truck, the brand is the contractor, and the manufacturer of the coil is invisible to the homeowner. Anyone selling into this family is selling coil to a channel, not a product to a consumer.

    Aluminum is specified where chloride exposure would eat a cut edge: within roughly a mile of surf, on coastal institutional work, and on any roof where the specifier has been burned by rust bleed at a panel end. It costs substantially more per square foot, it is softer so it dents in handling and hail, and its thermal movement is about twice that of steel, which drives longer clip slots and more attention to endlap detailing. It is also the substrate architects reach for on curved and tapered panels because it forms without the springback steel gives. The premium is real and it is bought for a reason.

    Aluminum exposed-fastener panel is a narrow business: coastal agricultural and industrial buildings, chemical plants, and fertilizer storage, where the atmosphere strips coated steel and the owner wants a panel that cannot rust at the fastener penetration. It is uncommon because the price gap is largest exactly where the panel is cheapest, so the ratio is punishing. The real technical caution is galvanic: an aluminum panel fastened with a plain carbon steel screw in a wet coastal environment will corrode at every fastener, so the fastener has to be stainless or coated, and that detail gets missed regularly.

  • Metal shingle and tile panelCOMMON

    Aluminum shingle holds a bigger share of this family than of any other roofing family, for two reasons that both come from the forming process. Aluminum draws deeper without splitting, so it takes the pronounced shake and tile profiles that sell the product, and the weight advantage matters on a reroof over existing shingles where the structure is already loaded. It also cannot rust at a cut or a stamped corner, and a stamped shingle has a great deal of cut edge per square. The trade is denting: an aluminum shingle takes hail worse than steel and insurers know it.

  • Roof flashing and trimCOMMON

    Aluminum flashing is standard on coastal work, on aluminum panel roofs where mixing metals would set up a galvanic cell, and on residential remodeling where a contractor brake-forms from the same trim coil he is using for fascia. It is easier to form by hand on a jobsite brake than steel, which matters when the fabrication happens on a tailgate. The constraint is that aluminum cannot touch pressure-treated lumber or wet concrete without a separation layer, because the alkalinity and the copper chemistry in modern treated wood attack it.

    Aluminum owns residential soffit, and the reason is the eave environment: a soffit is permanently in shade, permanently humid, and vented by design, which is the worst combination for a coated steel cut edge and of no consequence at all to aluminum. Vented soffit also carries a code obligation, the net free ventilation area in square inches per linear foot that the attic ventilation calculation depends on, and that number is a function of the perforation pattern the former punches. A soffit supplier that cannot state net free area per profile is not specifiable.

  • Trim and brake coilDOMINANT

    Trim coil is prepainted aluminum slit to width, usually 0.019 inch, and sold in rolls to the remodeler who brake-forms it on site into fascia wrap, window and door casing, rake, and corner trim. It is the purest coil product in the lens: no part number, no forming line, no factory, just a painted coil in a color a contractor can match to the siding and the gutter. The competitive axes are color range, color consistency between the coil and the gutter and the siding it has to match, and whether the distributor branch has it in stock today.

  • Insulated metal panel skinCOMMON

    Aluminum skins appear on coastal and architectural panel and on interior skins in food processing and cold storage, where washdown chemistry and condensation punish steel. The penalty is real beyond the metal price: aluminum has lower stiffness and much higher thermal expansion than steel, so a large aluminum-skinned panel oil cans more visibly and moves more, and the panel maker has to change joint and fastening details rather than just swap the coil. It is bought where the environment forces it, and it is sold as a corrosion decision.

  • Formed wall panelCOMMON

    Aluminum takes a larger share of architectural wall panel than of roofing, and the reason is formability and flatness rather than corrosion. Aluminum plate and sheet can be brake-formed into flat cassette and plate panels with routed and returned edges that read dead flat, which is the look that has dominated specified facades for two decades. That business overlaps with aluminum composite material, which is a different product with a plastic core and a different fire history. Coastal and marine environments add the corrosion reason on top.

    Aluminum foil tape costs less than copper and shields nearly as well at high frequency, but it cannot be soldered and it corrodes against copper and steel. It wins on large-area wraps and duct-style shielding where nothing has to be attached to it.

    5052 aluminum is the standard when weight, corrosion, or a brushed cosmetic matters; it forms well and takes anodize or chromate conversion.

    Rolled aluminum tread plate, the diamond pattern, takes the flat deck and catwalk applications where an extrusion is the wrong shape: fuel tank tops, fender decks, and the walking surfaces on vocational bodies. It is cut and formed rather than extruded, which puts it in reach of any fabricator with a shear and a brake, and that makes it the entry point to this family for a small shop.

  • Cab floor panEMERGING

    Aluminum cabs are a real and long-standing minority position in this industry rather than a novelty, and the case for them is corrosion and weight together rather than weight alone. A cab is expensive and it is expected to outlast several drivetrains, and the aluminum version does not rot at the seams. The barrier is not material cost, it is the joining strategy: an aluminum cab is riveted and bonded rather than spot welded, which is a different assembly plant, and once an OEM has built one it does not switch back and forth.

    Aluminum door structures follow the aluminum cab decision rather than being made independently of it. Where an OEM has committed to a riveted and bonded aluminum cab, the door goes with it. Where it has not, an aluminum door inside a steel cab creates a galvanic and joining problem at the hinge for a weight saving measured in single-digit pounds, and nobody does it.

    Aluminum back panels come with the aluminum cab decision, and on a sleeper the panel is large enough that the weight saving is worth having in its own right. The bulkhead between cab and sleeper is also an acoustic and thermal element, which pulls other materials into the same assembly and is covered on the foams lens rather than here.

Tractor Chassis

    Battery boxes went aluminum for a reason that has nothing to do with payload: the box hangs off the frame rail directly in the road spray, it holds four heavy lead-acid batteries, and a steel box rusts out around the mounting points while the batteries are still good. Aluminum tread plate does not, it saves thirty to fifty pounds in a location where weight is easy to remove, and it looks better on a truck where the box is visible. It is one of the earliest and most complete material conversions in the industry and it is essentially finished.

    Aluminum bumpers appear where weight is being counted hard or where a vocational truck needs corrosion resistance more than impact resistance. The weight saving is a few dozen pounds, which is small next to the trailer opportunities on this lens, and it is usually bought as part of a broader lightweight package rather than on its own. Forming and welding aluminum to an appearance standard is the constraint, and it needs AWS D1.2 qualification the steel version does not.

    The constraining layer is the half of a constrained layer treatment that people forget to specify. Without a stiff outer layer the viscoelastic material is in extension rather than shear and the damping is a fraction of what it should be. Foil thickness, typically 0.05 to 0.2 mm, sets the effectiveness and the cost, and a supplier that can talk about the constraining layer rather than the adhesive is having a different conversation from everyone else in the room.

    Anodised aluminium foil nameplates are the highest durability option and they go where a polyester label will not survive: adjacent to an oven cavity, on a commercial appliance, or anywhere a pressure washer will be used. They cost several times a polyester label and they are the only construction that reliably outlives the appliance.

    Foil tape does double duty on the suction line and the evaporator tube runs: it holds the tube to the liner and it conducts, which is the point.     Foil lidding on yogurt, dairy, and pharmaceutical packs gives absolute barrier and a clean die-cut edge, and it is the reason that yogurt cup is not recyclable even when the cup is.

    A foil ply gives an absolute oxygen and light barrier that no polymer coating matches, which is why it is still in pharmaceutical blister lidding, retort pouches, and long-shelf-life dry mixes. It also makes the laminate unrecyclable by any route, so it is now specified only where the barrier requirement genuinely has no polymer answer, and metallized PET or an EVOH ply takes the rest.
