Where Polycarbonate (PC) Is Used in North American Manufacturing

Optically clear, impact-tough engineering thermoplastic for lenses, glazing, and housings. Used in 34 part families across 7 industries.

Automotive

5 PART FAMILIES
Exterior
  • GrilleEMERGING

Closed EV front panels with radar and lidar behind them need a resin transparent to millimeter-wave radar and stable to UV; PC with a hardcoat is the emerging answer

Lighting
  • Headlamp lensDOMINANT

PC replaced glass on weight, impact resistance, and design freedom for complex wraparound shapes; every lens is hardcoated because bare PC yellows and scratches

  • Headlamp housingCOMMON

High-heat PC for metallized bezels and inner lenses where gloss and heat resistance both matter

  • Taillamp lensCOMMON

PC for thin-wall, complex, or heat-exposed taillamp lenses and for lenses that must survive a rear impact test without cracking

Plastic Parts
  • Laser-etch and backlit coatingCOMMON

The substrate has to transmit the backlight evenly and take the laser without deforming, which puts it in polycarbonate, usually a light-diffusing grade. The coating and the substrate are specified together and sourced together, and a molder that has not run the combination before will burn through a great deal of material learning where the process window is.

Building Products

1 PART FAMILY
Metal Roofing
  • Snow guard and retention railCOMMON

Polycarbonate pads adhered to the panel with a structural adhesive are the low-cost alternative, and they are chosen for two real reasons: they are nearly invisible from the ground, and they attach with no clamp and no penetration, which suits a snap-lock or exposed-fastener panel that has no seam to grip. They are also the weakest option. The adhesive bond is the load path, it has to be made on a clean panel at the right temperature, and it degrades under UV at the panel edge. On a specified project with a real snow load the engineer will require clamped bars instead.

Electronics

12 PART FAMILIES
Connector and Interface Molding
  • Keypad housing and keymatCOMMON

A polycarbonate hardcoated overlay goes over the keypad on industrial and medical panels, where cleaners, UV, and abrasion would destroy a polyester graphic overlay. It is second-surface printed so the ink is protected by the material.

Enclosure
  • Molded enclosureCOMMON

Polycarbonate is chosen where the housing needs 5VA flame rating, a clear window, or impact at low temperature; outdoor grades need UV stabilizer.

  • Membrane keypad and overlayCOMMON

Polycarbonate graphic overlays take second-surface printing and hardcoat, and survive UV and cleaners better than polyester in industrial use.

Industrial and DIN Rail
  • DIN rail enclosureCOMMON

Polycarbonate DIN housings appear where a clear window over an indicator or a display is wanted in the same part, and on the catalog enclosures sold through distribution, where a single V-0 PC grade covers the whole product family.

Internal Molded Structure
  • Light pipeDOMINANT

Polycarbonate owns the light pipe because it will bend light around a board and out through a housing wall without cracking at the bend radius the geometry demands. Its refractive index near 1.586 gives good total internal reflection, it survives the 85 C an enclosure interior reaches next to a power supply, and the same part can be molded thick enough to act as its own structural mount. Optical grade matters: a general purpose grade will haze.

  • Fan shroud and air ductDOMINANT

A fan shroud sits inside the fire enclosure, directly in the airflow path, often within the arc distance of a live part, so UL 94 V-0 at the actual wall section is mandatory and 5VA is common. Flame-retardant polycarbonate holds shape at the temperature a shroud sees downstream of a heatsink, where a polyolefin would soften and a styrenic would warp.

  • Card guide and railCOMMON

Flame-rated polycarbonate is the compromise on guides that are part of a molded chassis rather than separate extrusions: worse friction than acetal, better flame performance, and one fewer part number.

Molded Enclosure
  • Industrial housingDOMINANT

Polycarbonate in a UL 94 V-0 flame-rated grade is the industrial default because the housing usually is the fire enclosure. It holds dimensional stability across the temperature swing a panel or an outdoor cabinet sees, takes a NEMA or IP rated gasket groove without creeping, and its yellow card portfolio at 1.5 mm and 3.0 mm is the deepest of any electronics resin. The tradeoff is chemical resistance: solvents and some cutting fluids will craze it.

  • Consumer housingCOMMON

Straight polycarbonate is specified where the housing needs UL 94 5VA rather than V-0, a clear or tinted window molded in one piece with the wall, or impact performance at low temperature. It costs more, molds hotter, stress-cracks against some cleaners and sunscreens, and needs a UV package outdoors, so it is chosen deliberately rather than by default.

Molded Optics
  • Diffuser panelDOMINANT

A diffuser has to hide discrete LEDs behind even luminance while passing as much light as possible, which are opposed requirements tuned by a diffusion additive package rather than by the base resin. Polycarbonate carries that package while also giving the flame rating a backlit panel inside an enclosure needs, and it will not crack when the panel is snapped into a frame.

  • Display window and lensDOMINANT

A display window is chosen on impact first. Polycarbonate will take a drop, a bench knock, and a screw-down mounting without cracking, which acrylic will not, and it can be molded with the border, the light shelf, and the snap features in one part rather than assembled from a flat sheet. It scratches easily, so it is almost always hardcoated.

  • Molded lensCOMMON

Polycarbonate takes the lenses that have to survive impact, temperature, or both: exterior lighting, vehicle and equipment-mounted optics, and anything inside a hot fixture. Transmission is a few points lower and it yellows without a UV package, so the switch from acrylic is always a deliberate trade of clarity for toughness.

Appliances

3 PART FAMILIES
Common
  • User interface lensCOMMON

Polycarbonate where the lens is also the touch surface, spans a large console, or sits above a cooktop or oven vent and runs hotter than acrylic allows

Laundry
  • Washer lid and door frameCOMMON

Tinted polycarbonate and PC-glass hybrid lid windows on premium top-loaders, where the customer wants to see the wash and the part has to survive a slam and a detergent splash without crazing

Refrigeration
  • Crisper and deli binEMERGING

Polycarbonate where a large full-width drawer has to hold twenty pounds of produce, stay clear, and survive being dropped at refrigerator temperature; the cost premium keeps it on premium and built-in models

Medical Devices

8 PART FAMILIES
Devices
  • Surgical instrument handleDOMINANT

Polycarbonate handles carry single-use and limited-reuse instruments: tough, transparent when the surgeon needs to see fluid or a mechanism, and cheap enough to throw away. The limit is the autoclave. PC survives a handful of 134 C steam cycles and then crazes, so a PC handle is a single-use or EtO-sterilized instrument, not a reusable one

  • Endoscope housingDOMINANT

The control body of a flexible endoscope is PC or a PC blend: it has to survive being dropped on a tile floor, survive immersion in glutaraldehyde or peracetic acid after every single procedure, and hold the angulation mechanism in alignment. Disinfectant compatibility, not impact, is what eliminates most candidate resins here

  • Pump and monitor housingDOMINANT

Infusion pump, ventilator, and monitor enclosures are PC or a PC blend because IEC 60601 wants a flame rating, the hospital wants a case that survives a fall off an IV pole, and infection control wants a surface that takes bleach and quaternary ammonium wipes every day. Disinfectant-induced environmental stress cracking is the dominant field failure and the reason resin suppliers publish wipe-compatibility data for this market

  • Insulin pen bodyCOMMON

The cartridge holder is transparent PC where the patient must see the remaining volume and any cloudiness in the insulin. It is a load-bearing transparent part under the needle hub thread, which is a combination PP cannot cover

Diagnostics
  • Microfluidic cartridgeDOMINANT

PC is the usual cartridge body: it molds fine channel geometry, it bonds to itself and to films by laser welding, solvent bonding, or adhesive, it is dimensionally stable through thermal cycling, and it is clear enough for optical readout. A molecular diagnostics cartridge is a molded part with a PCR chamber in it, and its cost sets the price of the test

  • Microplate and labwareCOMMON

PC appears in plate frames, optical-bottom assemblies, and lids where rigidity and clarity matter and cell culture surface chemistry does not. A glass or PC bottom bonded to a PS body is the standard construction for high-content imaging plates

Disposables
  • Luer connectorDOMINANT

Polycarbonate is the luer lock hub and the needle-free valve body: it is glass-clear so a clinician can see flashback and air, it holds the thread torque of a hard connection without creeping, and it molds a 6 percent luer taper to ISO 80369 tolerance. Its weakness is environmental stress cracking against lipids, alcohol, and some drug formulations, which is a live field-failure mode and the reason copolyesters exist

  • Syringe barrelCOMMON

Polycarbonate barrels take the pressure-rated work: CT and MR contrast injectors, angiographic syringes, and anything cycling past 20 bar where PP creeps. PC buys burst strength and optical clarity and pays for it with gamma yellowing, so these parts are usually EtO or e-beam sterilized, or molded in a color-stabilized healthcare grade

Lawn, Garden & Outdoor Power

1 PART FAMILY
Power Unit
  • Battery pack housingCOMMON

Flame-retardant polycarbonate on the charge indicator lens, the light pipe, and on thin-wall structural ribs where PC/ABS does not have the stiffness; also on the charger housing, which sits in the same agency file

Energy & Storage

4 PART FAMILIES
Cell & Module
  • Cell holderCOMMON

Flame-retardant PC is specified where the holder is thin-walled and load-bearing at once, because it holds cell location under vibration at a wall PP would need twice the thickness to match.

  • Module coverCOMMON

Flame-retardant PC is chosen where the cover needs impact resistance at low temperature, or where a transparent section lets a technician see the busbar without opening the module.

Solar
  • Module junction boxCOMMON

UV-stabilized flame-retardant PC is the alternative where the box needs impact resistance and a tighter dimensional tolerance around the diode carrier.

  • DC connector housingCOMMON

Flame-retardant UV-stable PC is the second source and shows up in the cheaper connector families, which is also where field failures and arc incidents concentrate.
