An uninsulated steel curb under a rooftop air handler is a cold surface in winter with conditioned air on one side, so it sweats and drips into the ceiling below, which the building owner experiences as a roof leak that no roofer can find. That is one of the most common false leak calls in commercial buildings, and it is created by a missing or wetted insulation liner in a part nobody thinks about.

    Polyurethane foamed in place between the exterior skin and an interior steel or vinyl backer is what a premium garage door is, and the foam does three jobs: R-value, which is the number on the showroom sticker, structural stiffness that lets a thinner skin span a sixteen foot opening without buckling, and sound damping. Expanded polystyrene board inserts are the cheaper alternative and give lower R-value and no bond to the skins, so the section is floppier. The R-value claim is the marketing battleground and the measurement method behind it is genuinely contested.

    The core of an insulated hollow metal door is polyurethane foam, poured or laminated between the face sheets, and it does the same double duty as an insulated metal panel core: thermal performance on an exterior opening and stiffness that keeps a large flat face sheet from telegraphing. Fire-rated doors use mineral or ceramic cores instead because polyurethane will not survive a fire test, and honeycomb kraft cores hold the low-cost interior segment. So the core, not the steel, is what distinguishes an exterior from an interior from a rated door.

Refrigeration

Refrigeration Bonding

    The foam is the structural adhesive, which is the single most misunderstood thing about this joint. A rigid polyurethane pour at 30 to 36 kg per cubic metre bonds to both the ABS or HIPS liner and the painted steel wrapper as it rises and cures, and the resulting sandwich is what carries cabinet stiffness, door alignment, and the load of a full shelf. A supplier quoting the hot melt without understanding that it is a positioning aid in front of a structural foam will specify far too much adhesive and lose on cost.
