A supplier who frames this as plastic versus felt is arguing about the wrong thing; the programs are choosing both.

Filtration Media

    Meltblown polypropylene carrying an electrostatic charge is the dominant cabin air filter medium, and the charge is the whole product. An electret medium captures fine particles by electrostatic attraction as well as by mechanical interception, which means it achieves a given efficiency at a fraction of the pressure drop an uncharged medium of equal efficiency would impose. Pressure drop is the constraint that matters, because the HVAC blower has a fixed capacity and a filter that restricts airflow produces customer complaints about weak vents. The vulnerability is that electrostatic charge decays, faster in humidity and faster still when the medium is loaded with oily aerosol, so the efficiency in service is lower than the efficiency on the test bench and the honest suppliers say so.

    Synthetic engine air filter media, usually a meltblown or spunbond polypropylene composite, is the growth side of this category. It holds more dust per unit area than cellulose at equal restriction, it does not lose strength when it gets wet, and it can be built as a graded density structure that loads through its depth rather than only at its surface. Depth loading is the whole technical argument: a surface loading medium plugs, a depth loading medium keeps working. It costs more than paper, which is why it appears first on heavy duty, off road and extended service interval applications where the cost of a service event is high.

Floor Covering
  • Carpet backing and heavy layerCOMMON

    Polypropylene backing does the same job at lower cost and lower weight, and it has the additional argument that a PP backed polyester carpet is closer to a single material stream than a PE backed one is, which matters as end of life recyclability moves from aspiration to specification. It is more difficult to process because its softening window is narrower, and it bonds less readily to polyester face fiber without a tie layer. It appears where the program has the volume to justify tuning the line around it.

Harness Components

    Polypropylene is the dominant convoluted tubing material on cost and flexibility. It corrugates cleanly, it slits without splitting, it holds its shape through the bend radii a harness route demands, and it costs less than any engineering alternative. Its ceiling is temperature: PP conduit is a temperate-zone part, and anyone specifying it near an exhaust or a turbo is specifying a failure.

    Polypropylene-based halogen-free insulation compounds are the other route to the same halogen-free requirement, generally cheaper than TPE and stiffer, which is the tradeoff an assembler feels directly because a stiff harness takes longer to lay onto a board. PP wins on cost and flexibility in a temperate zone: it will not survive the engine bay, and nobody asks it to. The design variable is slit versus closed, because a slit tube installs in a second and a closed tube has to be threaded, and that is a labor decision before it is a protection decision.

It is also chlorinated, which puts it on the same list as PVC seam sealer at any OEM with a chlorine target, and the non-chlorinated alternatives are not yet equal.

Barrier and Protective Apparel
  • Surgical gown fabricDOMINANT

    SMS polypropylene, meaning a spunbond outer layer, a meltblown barrier layer and a second spunbond layer thermally point bonded together, is the single use surgical gown. The spunbond layers carry the strength and the hand; the meltblown layer in the middle does the barrier work. What is bought is not the fabric, it is an AAMI PB70 level: level 1 through level 4, tested by increasingly severe fluid challenge, and the level is the product designation, the catalog number and the entire commercial conversation. A supplier quoting basis weight and tensile has misread the sale. A supplier quoting a level with a test report behind it is quoting.

  • Surgical drape fabricDOMINANT

    A surgical drape is an exercise in spending money only where it is needed. Most of the drape is a large area of inexpensive spunbond or SMS polypropylene whose job is to be sterile, opaque, drapeable and cheap, because a single procedure may put ten square metres of it on the patient and the table. The specification on that area is low. Everything interesting happens in a zone perhaps forty centimetres across, and the commercial skill in this category is knowing which square metre the customer will pay for.

    A surgical mask is three layers of polypropylene: a spunbond outer shell, a meltblown filter layer and a spunbond inner face layer. The meltblown layer is the product and everything else is packaging for it. ASTM F2100 rates masks at levels 1 through 3 on bacterial filtration efficiency, particulate filtration efficiency, differential pressure, fluid resistance and flammability together, and the combination is what makes the category harder than it looks: filtration efficiency and breathability move in opposite directions, so the whole engineering problem is holding one while improving the other.

  • N95 respirator mediaDOMINANT

    The filter media of an N95 is meltblown polypropylene that has been electrostatically charged, and the charge is doing the filtration, not the pore size. A corona or triboelectric treatment puts a quasi-permanent charge on the fibers and submicron particles are captured by electrostatic attraction as they pass, which is how a media with pores far larger than a virus captures ninety five percent of the challenge at low pressure drop. Three consequences follow directly and every one of them is commercially important. The media degrades with moisture, with alcohol and with time, so shelf life is real. The charge cannot be seen or felt, so a counterfeit respirator looks and feels correct and only fails a test. And the performance is a process property of the charging step, not a purchasable property of the resin.

  • Sterilization wrapDOMINANT

    Sterilization wrap is SMS polypropylene, usually two bonded sheets in one, and it has to do something no other barrier in this report does: survive a steam or EtO cycle, then maintain a sterile barrier through storage, transport on a cart, handling by staff and an aseptic opening technique that involves someone unfolding it with gloved hands. The failure mode is a pinhole or a tear that nobody sees, which is why the category converged on a two-ply bonded construction where the two layers rarely develop a hole in the same place. It is also why wrap is a validated component of a sterile barrier system under ISO 11607 and not just a fabric.

  • Shoe and boot cover fabricDOMINANT

    Shoe covers, bouffants, beard covers and sleeve protectors are the lowest specification and highest unit count products in this report, and they are spunbond polypropylene at the lightest basis weight that will survive being pulled on. There is no barrier claim on most of them and no meaningful technical differentiation, which makes this a pure landed cost business fought on basis weight, line speed and freight. It is named here because it is the volume that keeps a spunbond line loaded between the jobs that make money.

Devices

    The metered dose inhaler actuator and the dry powder inhaler body are PP, molded in high-cavitation tools to tolerances that control the spray plume and the dose. The resin is chosen for a flat extractables profile against the propellant and the formulation as much as for moulding, because the actuator is in the drug path and the whole device is filed as a combination product

  • Insulin pen bodyDOMINANT

    The disposable pen barrel, cap, and body are PP for the same reasons as the syringe: cost at hundreds of millions of units, dimensional repeatability in a multi-cavity tool, and a clean extractables profile. A disposable pen is a plastics assembly with a cartridge in it, and the plastics content is most of the bill of materials

Diagnostic and Filtration Media
  • Blood filter mediaCOMMON

    Polypropylene melt-blown carries the coarser duties in the same sets: clot screens, microaggregate filters in cardiopulmonary bypass and transfusion, and the prefilter stages ahead of a leukoreduction stack. It is cheaper and easier to make at a controlled fiber diameter than polyester, it is more hydrophobic, and that hydrophobicity is exactly why it does not take the fine leukoreduction duty without surface treatment. The division of labour between the two resins in a single filter is a good illustration of how specific these media are.

  • IV and vent filter membraneCOMMON

    The membrane cannot hold itself in a pleat pack, so a nonwoven polypropylene support and drainage layer is laminated to it on one or both faces and the assembly is pleated and welded into the housing. The support does real work: it carries the pleat geometry, it keeps flow distributed across the whole membrane area rather than through the outer folds, and it is what the housing is thermally bonded to. A filter that channels because its drainage layer collapsed has lost most of its effective area and will still look correct.

Diagnostics
  • Pipette tipDOMINANT

    A pipette tip is virgin homopolymer PP and nothing else: no mould release, no slip agent, no antistat, no colorant unless the colorant is separately qualified, and no regrind. Every additive is a potential leachable into a PCR reaction or a mass spectrometry sample, and the customer will ask for a certificate that the tip is free of DNase, RNase, endotoxin, and human DNA. This is the purest example in the atlas of a resin sold on what is not in it

  • Microplate and labwareDOMINANT

    PCR plates, deep-well storage plates, and reservoir plates are PP: thin-walled for thermal transfer in a cycler, low binding so the target stays in solution, and stable from minus 80 C to 105 C. Skirt geometry and well pitch are standardized to SBS dimensions, which means an automation deck and not a plate supplier sets the tolerances

  • Microfluidic cartridgeCOMMON

    PP forms the reagent reservoirs, waste chambers, and PCR wells, for the same reason it is the pipette tip resin: it binds the least nucleic acid and protein. An assay that loses ten percent of its target to the cartridge wall has a sensitivity problem that no amount of chemistry fixes

  • Specimen collection tubeCOMMON

    PP takes the specimen, cryogenic, and centrifuge tubes where chemical resistance, autoclavability, and low binding matter more than holding a vacuum. It survives freeze-thaw to minus 80 C where PET embrittles, which decides most of the biobanking business

Disposables
  • Syringe barrelDOMINANT

    Clear random-copolymer PP is the disposable syringe. It is transparent enough to read a graduation, it survives 25 to 40 kGy of gamma without the yellowing and chain scission that disqualify PC, it molds a 0.1 mL graduation in a 64-cavity tool, and it costs a fraction of any alternative. Virgin resin with no slip agent, no antistat, and no regrind, because every additive is a potential extractable in the drug path

  • IV bagCOMMON

    Multilayer polyolefin bags built on a PP core are the non-PVC answer that Baxter and B. Braun both sell. No chlorine, no plasticizer, incinerates cleanly, and it clears the phthalate question outright. It costs more, it is stiffer and less clear, and the port welding is harder, which is why it has taken thirty years to become normal rather than niche

    PP takes the luer slip hubs, syringe tips, caps, and the high-volume disposable stopcocks where transparency is enough, chemical resistance matters more than stiffness, and the part is gamma sterilized in bulk. It is the cheap, safe default whenever the connector does not have to hold a torqued thread

    Non-PVC and non-DEHP collection systems exist and are being pushed by European regulation ahead of any US rule, but they are emerging rather than established precisely because the red cell storage data has to be regenerated. Platelet storage containers, which need high gas permeability rather than membrane stabilization, moved to polyolefin much earlier

Implantable Textiles
  • Surgical meshDOMINANT

    Knitted polypropylene monofilament is surgical mesh, and it is also the most litigated medical textile in history. Transvaginal mesh produced one of the largest device mass torts in United States history, the FDA reclassified those devices to class III and ordered them off the market, and the fallout reached everything in the category including hernia repair, where the clinical case is far stronger. Three things follow. Every buyer in this category is conservative, because the downside of a novel construction is not a warranty claim, it is a decade of discovery. Innovation slowed to a crawl at exactly the moment the engineering understanding improved: the field now knows that lightweight, large pore, low areal density mesh causes less contraction and less chronic pain than the heavyweight mesh that caused the problem. And several resin producers stopped selling polypropylene into implant applications at all rather than carry the liability, which is a supply constraint created by litigation rather than by chemistry.

    Polypropylene monofilament is the vascular and cardiac closure suture and it is one of the few materials in medicine with essentially no competition in its niche. It is permanent, it is inert, it does not support bacterial adherence the way a braid does, and it passes through a vessel wall with minimal drag. It is also stiff and has a memory that makes it awkward to handle, and surgeons accept that because nothing else does the job. It gives moisture barrier, stiffness for the form fill seal machine, printability, and the dead-fold and noise a consumer associates with the category, and metallizing it adds an oxygen and light barrier for a fraction of a foil lamination. Rancidity, not crushing, is what kills a chip, so barrier is the specification.

    Polyolefin shrink, largely a coextruded polypropylene and polyethylene blend, takes the retail-facing overwrap on games, software, and gift packs where clarity, gloss, and a tight seal on an irregular shape matter more than cost.

Flexible Lamination

    The cold seal web is almost always BOPP with a release lacquer on the reverse, because the coated roll has to unwind cleanly without the cold seal blocking to the back of the web above it. Getting the release lacquer and the cold seal balanced is the converter problem, and a roll that blocks is scrap, not rework.

On a PP container it is also a mono-material decoration, which is the cleanest possible answer on a recyclability audit and a genuine advantage a supplier can put in front of a brand owner.

    Floatable polyolefin sleeve film is the recyclability answer the industry has settled on: a sleeve with a density below 1.0 floats off the sunken PET flake in the sink-float separation step, so the bottle recycles and the sleeve does not have to be removed by hand. It shrinks less than PETG, so it does not fit every container geometry, and it is the constraint that pushes package designers back toward simpler shapes. Growth here is entirely regulatory and it is fast.

Rigid Beverage

    A closure has to seal against internal pressure, unscrew at a controlled torque, and survive a hinge or a tamper band being folded at the capper. Polypropylene gives the living hinge, the flexural fatigue life, and the injection or compression molding cycle that nothing else matches at a fraction of a cent per cap.

    Biaxially oriented polypropylene is the volume label film: it prints well, it is cheap per thousand labels, it is thin, and critically it floats. A BOPP label separates from PET flake in the sink-float wash step, which is exactly what the Association of Plastic Recyclers design guidance asks for and what a PET converter now demands.

    A yogurt or cottage cheese tub is filled hot or pasteurized in pack, then refrigerated, then microwaved by a consumer who does not read the label. Polypropylene is the only commodity resin that survives all three, and it injection molds thin-wall at cycle times under four seconds, which is what the cost model runs on.

    The round deli tub is polypropylene because the pack has to take hot soup, go in a microwave, survive a reheat, and stack in a cooler. It is also the cheapest way to get a clarified, printable, tamper-evident container, and the lid and base mold from the same resin so the whole pack is mono-material.

    Polypropylene trays hold the dual-ovenable, retort, and microwave meal applications PET cannot, and the CPET versus PP choice on a frozen meal tray comes down to whether the consumer will put it in a conventional oven.

    An overcap snaps on and off hundreds of times and has to hold a dimension against a rolled can bead. Polypropylene gives the snap-fit fatigue life and the cycle time, and it colors and textures to match the brand at a cost measured in tenths of a cent.

    A lotion pump or trigger sprayer is eight to twelve molded parts that have to seal, spring, and meter for a thousand cycles. Polypropylene does the housing, the shroud, the piston, and increasingly the spring, which is the whole point: an all-polypropylene pump is recyclable with the bottle and a pump with a steel spring is not.

    Polypropylene bottles win where the pack must survive a hot fill, a steam sterilization, or a high-temperature warehouse, and where a stiffer, glossier wall reads as premium on a personal care shelf.

    The spout fitment, the dosing cap, and the measuring cup that rides on the jug are polypropylene, which is a mono-material problem: a PP cap on a PE jug is two resins in one package and an EPR fee schedule notices.

Tape and Strapping

    BOPP is the backing on nearly all of it: cheap, strong in machine direction, and it unwinds at speed without splitting. The tradeoff is that a polypropylene tape on a corrugated case is a plastic on a fiber package, which is precisely the objection water-activated paper tape exists to answer. A 2 mil BOPP tape represents very little material next to the case it seals, and on a fee schedule that counts materials rather than mass it still counts.
