It is heavier than fiber, it brings polyurethane VOC and odor into the location closest to the cabin air intake, and it is a second polymer family in an assembly that is otherwise polyester. On a dissipative system it is not needed at all, which is the quiet commercial point: a supplier winning with a fiber system is not taking share from another fiber supplier, it is deleting a foam part.

Overhead and Trim Cover

    The face cloth is laminated to a thin flexible polyurethane foam, usually two to four millimetres, for exactly the reason a seat fabric is: to hide the texture of the board beneath, to give the surface the yielding feel that reads as finished rather than cheap, and to let the laminate be formed without telegraphing the substrate. The heat exposure here is more severe than on a seat, because the headliner is the closest interior surface to the roof panel, and a foam that degrades and powders over ten years in a hot climate produces a headliner that sags. Sagging headliners are the single best known interior durability failure in the industry and they are a lamination failure, not a fabric failure.

Seating Textiles
  • Seat fabric laminate backingDOMINANT

    A seat fabric is almost never used bare. It is flame laminated to a thin flexible polyurethane foam, typically three to six millimetres, which gives the cover the body it needs to be sewn straight, hides the seam allowances and the foam pad contour beneath it, and provides the soft initial touch an occupant reads as quality. Flame lamination is fast, cheap and needs no adhesive, which is exactly why it persists, and it is also an open flame process that burns a controlled amount of the foam surface to make it tacky. That produces emissions, and the environmental permitting on a flame lamination line is the reason the process is concentrated in fewer plants every year.

FMVSS 302 applies to every bus, and an FTA-funded transit procurement adds FTA Docket 90A, which sets flame spread and smoke density limits well beyond 302 and is tested to ASTM E162 and E662. A foam that passes 302 and fails 90A cannot be sold into a federally funded transit order at all

Cab Acoustic

What separates a Class 8 seat foam from an automotive one is duty cycle: a tractor seat has to hold its shape and its support through 300,000 to 1,000,000 miles under continuous vibration, with a driver population that runs heavier and gets in and out a dozen times a shift. Molders answer with higher density and higher load-bearing grades than any car seat carries, typically 3.0 to 4.0 lb versus the 2.2 to 2.8 lb of an automotive cushion, and fleets still spec seat replacement as a maintenance item

  • Passenger seat foamDOMINANT

    Same chemistry as the driver seat at a lower specification. The right-hand seat is usually static or low-travel, sees a fraction of the occupancy, and is the first place a fleet spec takes cost out, so densities drop and the comfort layer disappears. On some fleet orders the seat is deleted entirely and replaced with a storage module

  • Seat suspension cushion and bumperDOMINANT

    Microcellular polyurethane jounce bumpers and travel stops inside the air suspension module are a spring, not a cushion. They take the end-of-travel hit on a pothole and have to do it a few million times without taking a set, which is a different polyurethane entirely from the cushion sitting on top of them

    The core of a truck sleeper mattress is flexible polyurethane, and it is the most under-appreciated foam part in the industry. An over-the-road driver sleeps on it roughly 250 nights a year, which is more use than a household mattress gets, in a box that vibrates, on a schedule where the driver cannot go home and sleep somewhere else. It is a consumer bedding product living in a commercial vehicle, and it is bought by a truck purchasing group that buys it like a trim part

  • Sleeper sofa and dinette cushionDOMINANT

    Sofa, dinette, and jump seat cushions in a large sleeper are cut slabstock or molded polyurethane, and on most configurations the sofa converts to a lower bunk, which means the cushion has to work as both seating and bedding. That dual duty pushes density up and pushes the specification toward the mattress side

Off-Highway Cab

    Molded polyurethane cushion and back over a steel or plastic pan is the operator seat. What makes it different from any other seat foam in this report is the open station: a tractor, mower, or skid steer seat lives outdoors, so the foam has to shed water rather than hold it and survive UV through the cover. Reticulated open-cell grades that drain, and skinned closed-cell grades that do not take water at all, are both used, and picking wrong produces a seat that smells and a warranty claim in one season

Laundry Bonding and Damping

Cell size, compression set and skin compatibility over a twelve hour shift are the real acceptance criteria here, and they are all comfort properties that determine a safety outcome.

The molded pad holds its shape through the seat life where a cut slabstock block settles, which is why the brand houses mold and the price-point houses cut
